Installing a new Seagate ST39173N hard drive.. but here is the catch?

1. WHERE I AM: I am running DEC UNIX 3.2D on an alpha machine which is in
dire need for more space. I have the root in ufs format and all the rest
(user_domain & var_domain) in AVFS. I have done backups, and I have
installed the hard drive and checked that it was recognized by the system
console.. it was. I currently have just over 100 users on this system. The
df command shows the following:

2. WHERE I WANT TO GO (with minimal downtime of course):
        a) I am sure that I will have to upgrade the firmware.
        b) I would like to "clean install" 4.0D (I have this one) on the
           new disk.. root, /proc under ufs and /usr and /var under avfs.
           At the same time I would like to retain all the info on the old
           system disk so that I can just copy it over to the new system
           disk (new seagate) after the new system is up and running.
        c) QUESTION: 1) with the firmware upgrade will I lose
           anything from the old disk.. readability, etc.
           2) Going from 3.2D to 4.0D, am I going to need to
           re-compile my applications in /usr/local/, etc., or should
           they run without a problem. 3) Will my copied /etc/passwd file
           still work on the new system? i.e., will users be able to login
           with their old password, etc. 4) Is there a potential problem
           functionally with just copying files from the old 3.2D avfs to
           the new 4.0D avfs? 5) My Digital UNIX book says that 64Megs is
           sufficient for the root/. In your wisdom and experience, does
           this amount seem reasonable for the new system?
        d) After everything is "working" (yes the quotes mean I am a
           little skeptical) I would like to cleanup both of my old RZ28
           disk and use them for future expansion for /usr in avfs, etc.
           QUESTION: What is the best approach for cleaning these disk
           and adding them to the avfs "stockpile"?

Well I am sure you get the picture. What sort of trouble am I in for..?
